thanks for the positive comments - my registax workflow is a lot more primitive, so I'll do some more experimenting. I found the auto-merge layers in photoshop and that improved things significantly.
I've got the batch processing menu in registax mroe or less figured out, so I'll have to get the kids to do the grunt work on the mosaic...
